209 - How to Build a Rustic Outdoor Table (Part 2 of 2)
Download the plans for this project here: http://www.thewoodwhisperer.com/videos/the-not-so-rustic-rustic-outdoor-table-part-2/ The Tops The table and bench tops are assembled from multiple smaller boards. Normally I like to use the widest boards possible for something like this, but this particular batch of cedar features boards that contain the pith (center of the tree). The pith can be quite unstable so for the longevity of the project I am cutting each board down and removing the center section. Ultimately it's a good idea to leave your boards at their full width to make the glueup much easier. Breadboard Ends with the Domino I decided to include breadboard ends on this project for a couple of reasons. First, is the fact that it looks cool. Second is stability. By running across the width of the table, a breadboard end will help keep a panel flat over time. Furthermore, by blocking the end grain, a breadboard end will slow down the uptake and loss of moisture by covering and protecting the end grain. There are lots of great ways to make breadboard ends but they all have to satisfy the same requirement: the top must be allowed to expand and contract. I have seen designs out there that simple screw the breadboard to the table with no allowance for expansion and contraction and unfortunately that's a recipe for disaster. Because I was already on a Domino XL kick, I decided to see if I could use it to make the joint. I did a quick web search to see if anyone had already done this and found this post: http://vitalewoodworking.wordpress.com/2012/02/22/domino-xl/ Seemed like a quick and easy way to get the job done so I gave it a shot. For those who are Domino nerds, I'll explain why this works. The Dominos are glued into the table side of the joint with glue and no slop. On the breadboard side, the two center mortises are cut with no slop but the outside mortises are all cut on the loose setting. This loose setting will allow the table to expand and contract but they won't do anything to hold the breadboard end tight against the table. So I used glue on the two center Dominos, locking them in place and drilled through the outside dominos for dowels. If I were a little more motivated on this project, I would have tried what would surely have produced a tighter joint, drawbored mortise and tenons: http://www.thewoodwhisperer.com/videos/drawbored-mortise-tenon But laziness won and I simply drove the dowels through with clamps holding the breadboard tight against the table. Extra Protection Before applying the finish, I gave the table some extra protection by sealing the bottoms of the legs. By preventing moisture from being pulled up into the end grain, the longevity of this table is increased dramatically. The product I used is a 2-part epoxy finish called CPES: http://www.jamestowndistributors.com/userportal/show_product.do?pid=1268 The Finish The finish I chose was Watco Teak Oil. Teak oil is not made from teak wood, but FOR teak wood. It can also be used for other woods so don't let the name fool you. Teak oil is really just an oil/varnish blend that's formulated for outdoor use. It applies just like a danish oil (flood on, wipe off) and produces a low lustre finish that adds at least some protection to the surface. I'm not a fan of heavy film finishes, especially on outdoor pieces, so this finish product fits the bill. The thing to keep in mind is that this isn't a low-maintenance finish. Every year or two, I'm going to have to give this table and benches some love. Perhaps a very light sanding and a light reapplication of the teak oil product. But since I do this stuff for a living, I think nothing of spending an afternoon re-applying finish to one of my projects every year or two. Attaching the Tops The table and bench tops are attached to the frames using the shop-made clips we made previously. How to make outdoor concrete and wood bench
My parents wanted a bench to go with the concrete fire pit I made for them. I decided to reuse the wooden forms from that project to make a bench. The bench consists of 2 blocks of concrete made from Quikrete 5000 and three 8-foot long 4x6s that I got from home depot. Four 4x4s would have worked just as well. I did this project in southern California so frost heave isn’t a problem, which is why I was able to do it without digging deeper. The wood isn’t actually attached to the concrete but rather sits within recesses in the concrete blocks. I am thinking about making the bench L-shaped in the future so I wanted to be able to disassemble it if needed. Follow us on Instagram to see what we're working on next! I bought a home late last year and didn’t have any patio furniture whatsoever. My dad had built a beautiful piece for their home and so I credit him with design help and the inspiration to build my own. This setup is perfect for enjoying a relaxing evening out on the deck with friends or family. I built my chairs out of cedar because cedar does not rot and stands up against the outdoor elements quite well. You can use pine as long as it is painted or coated with a thick finish of poly. Make Your Cuts Cut each piece on your miter saw. For all angles in this project, set the saw to 15 degrees. If you don’t have a miter saw you can find one here. I use a Dewalt 12″ miter saw for all of my projects. Use a jigsaw to cut out the notch on the two front legs. The 2×6 piece will eventually rest in the notch. Measure 9 1/2 inches up from the bottom of the 2×4 front leg and mark. Measure 1 1/2″ back (depth). Then measure from your nine inch mark up 5 1/2″ and make one more mark. Connect the lines and cut out your notch on both pieces. Next, grab a role of tape to make your rounded corners for the arms and back supports. Do a rounded corner for the two outside armrests, and for both outside pieces of the table top. Create rounded corners for the top of the backrest supports as well(Part H). Cut with a jigsaw and use an orbital sander to smooth the edges. Check out photos in later parts of the project to see the rounded edges. Assemble Both Sides As shown in the video, attach the front and rear leg together on the top with the arm support 2×4. Measure 11″ back from the rear of the front leg and put a mark. Then line up the rear leg so that the 15 degree angle sits flush with the arm support. Attach with 2 1/2″ Deck Screws. Use the star (torx) deck screws instead of philips because they are much easier to use and don’t strip. Only attach the two legs to the arm support in this step. We’ll get to the lower cross support later. Measure 11 inches from the back of the front leg to the front of the back leg. Flush it up with the horizontal 2×4 and attach with 3 screws. Attach each cross support. For the middle 2 you can drive 2 screws in from the front side. (Through the 2×6 and into the cross support.). To attach the rear side of the support drill a pilot hole through the side of the cross support at an angle down into the rear support. It will keep it in place and later steps will solidify the joint. Attach Back Supports Fasten to the sides with 2.5″ screws. Flush up the bottom with the 15 degree angle. The upper support arm bottom corner will be flush with the back side of the backrest support. Attach Chair and Backrest 1×4 Wooden Slats Attach the front slat so that it hangs over the front 2×6 by 3/4″. Then attach the rear slat so it touches the two backrest supports. Attach the remaining 3 slats and space them evenly apart. (About 1/4 or so). These boards are 20.5″ wide. Next, attach the backrest slats. These boards are 19″ wide. Attach the top board first to help square up the backrest supports. Then attach the bottom slat. Finally, attach the remaining boards and space evenly. Fill Screw Holes Fill all the screw holes with wood putty. The screws need to be countersunk in order to fill them. Apply Finish I like to use Minwax Spar Urethane. It enhances the natural beauty of cedar and protect the wood against the outdoor elements. Apply 2 coats of Urethane with a brush. Let the second coat dry completely (6-12 hours), then lightly sand the armrests, table, and areas you come in contact with when sitting (chair slats). This light sanding with 220 grit paper will remove any dust particles that settled in the first coat. Next, take a clean cloth and wipe a thin coat of poly on all the areas you sanded. Stock kitchen cabinets come in a wide variety of finishes, colors, sizes, and configurations. 2. Kitchen base cabinets are too tall for use in a mobile island, unless you cut them down to size. 3. Upper wall cabinets at 12 inches deep by 30 inches tall are ideal for building a mobile island. 4. Use a circular saw to cut away the raised lip from the bottom of the cabinets. 5. Place the cabinets upside down and back-to-back, then saw a piece of 3/4-inch plywood to fit across the bottom of both cabinets. 6. Attach a 4-inch caster to each corner of the plywood panel; secure each caster with four 1 1/2-inch-long carriage bolts, washers, and nuts. 7. Drill four 5/32-inch-diameter screw-shank clearance holes through the bottom of each cabinet. 8. Set the plywood panel with casters on top of the cabinets, then attach the panel with 1 1/4-inch drywall screws. 9. Bore four screw-shank clearance holes through the upper back of one cabinet. 10. Insert wood shims between the two cabinets, then fasten them together with two 1 1/4-inch drywall screws. 11. Turn the cabinets upright and trim the shims flush using a utility knife. 12. Cut four 3/4-inch-thick plywood filler strips to fit across the tops of the cabinets. 13. Secure the filler strips with glue and 1 1/4-inch screws. 14. Use a circular saw with a straightedge guide to cut a 36-inch-long wood butcher-block top for the island. 15. Set the butcher block on the island, allowing it to overhang one end by 4 inches and the other by 2 inches. 16. Secure the wood top to the island with 2-inch screws. 17. Smooth the butcher-block top using a random-orbit sander fitted with a 120-grit abrasive disk. 18. Use a clean cotton cloth to apply a coat of mineral oil to the butcher-block top. I bought my chairs at World Market, and you can find similar chairs on their website by clicking here - http://bit.ly/1MXOKt7 Assemble Melamine Form You should set that large, bottom piece of the melamine form on a flat, level work surface. With melamine forms, you’ll want to be sure to keep it very clean and make sure there are no imperfections or chipping in any of the boards. Whatever faces the inside of the form will translate onto the concrete top after it’s poured. We’ll assemble the sides with 1 ½ wood screws. Be sure to pre drill all holes before adding the screws and make sure everything is square, level, and flush when you’re screwing it together. Don’t add wood glue to the sides of the melamine form, because we’ll need to easily deconstruct it later. Pour Concrete into Form After mixing up the tubs concrete and getting it to a consistency that is peanut-butter-like, then we’ll add it to the form. Wear gloves for this process, spread the concrete evenly in the form and fill it about ⅔ full. Once you’ve reached ⅔ and have spread all of the concrete out evenly, we’ll add the piece of rebar reinforcement to the form. Place it into place and keep adding more concrete to fill it to the top of the form. Screed, Trowel, and Let Cure Once you’ve filled the form with your concrete mixture, we’ll want to level and smooth it all out. Using a scrap 2×4 piece of wood will work fine for the level and screeding of the concrete. Scrape the board from one side of the form to the other in a back-and-forth motion, scraping excess concrete out of the form and working it into low spots. Then we can vibrate the concrete either with a mallet, reciprocating saw (without the blade in), or orbital sander. Spend some time vibrating the concrete. Then trowel it all with a clean trowel and cover the whole concrete top with a plastic cover to help it cure evenly. Let the concrete cure and dry for the manufacturers recommended time. Once it has hardened slightly, you can come through and do a hard trowel of the bottom. Refer to the video for more information about this technique. Build the Base Legs Once you’ve poured your concrete and it is taking the necessary time it needs to cure, then we’ll move onto building the wood base. The wood base is a modern, simple design and should not take that long to build. Refer to the cut list in the plans for help in deciphering which base pieces go where. Your base basically consists of two 4×4 constructed boxes on each end and three 4×4 support stretchers running between the top of the boxes. When putting the joints together with the torx screws, be sure to pre drill to avoid any splitting of the wood. From the cherry tree to a live edge, breadboard end, table. Just a quick video show the process from start to finish. A note about the breadboard ends: only the middle tennons are glued and the mortises toward the outside are large to allow for wood movement, mostly shrinkage in this case as the wood still has a lot of moisture.
